Dry coverage per gallon = 1,604 sq ft-mils × solids % ÷ target dry mils. Theoretical gallons = area ÷ coverage. Ordered gallons = theoretical ÷ (1 − loss %). Wet mils per coat = (dry mils ÷ coats) ÷ solids %. Pails = ceil(gallons ÷ 5).

How it works

Roof coating is measured in mils of dry film, not gallons, and this is where most owners get burned. One gallon of liquid spread perfectly covers 1,604 square feet at one wet mil, but only the solids stay behind after cure. A 92 percent solids silicone at 25 dry mils covers about 59 square feet per gallon; a 55 percent solids acrylic at the same dry thickness covers only about 35. That is why a bid quoted at 'X gallons' means nothing without the solids content and the target mil thickness — and why manufacturers void warranties when a wet mil gauge shows the crew stretched the material. A restoration coating buys 10 to 20 years on an aged but structurally sound single-ply or metal roof at roughly a third of replacement cost, and it is usually treated as a maintenance expense rather than a capital improvement, which is a meaningful tax difference.
